Production Process:
Pellet to Finished Bead.
The PLEXTRUD Fuse Beads Extrusion Line follows a linear, continuous process. Each stage is engineered to maintain dimensional accuracy, surface quality, and color consistency from start to finish.
Raw Material Feeding & Drying
Resin pellets (PE / EVA / ABS) are loaded into the hopper. A dehumidifying dryer (optional) removes residual moisture before the material enters the extruder barrel -- preventing surface bubbles and ensuring melt quality.
Extrusion & Melting
The single-screw extruder melts and homogenizes the resin under controlled barrel temperature zones. Screw geometry is matched to your material for uniform melt pressure and consistent output rate -- the foundation of dimensional stability.
Die Head & Profile Forming
Molten resin is pushed through a precision-machined round die head. The die orifice diameter is set to your target bead OD. A screen changer (optional) filters contaminants before the die for a cleaner melt stream.
Cooling & Sizing
The extruded rod enters a water cooling tank where it is rapidly quenched to lock in the bead profile. Water temperature and tank length are calibrated to your material and target OD -- preventing shrinkage variation or oval cross-section.
Haul-Off & Cutting
A servo-driven haul-off unit pulls the cooled rod at a stable, controlled speed -- maintaining consistent wall thickness and OD. The rotary cutter then cuts the rod into individual beads at your specified length, producing clean, flat end faces.
Collection, Screening & Packaging
Finished beads are collected via conveyor or pneumatic system, pass through a vibrating screen to remove dust and fines, and are then fed into your downstream packaging equipment. Optional inline color sorting can be added for multi-SKU production.
Quality Control
at Every Stage.
Consistent bead quality requires active monitoring throughout the production process -- not just a final inspection. The PLEXTRUD line incorporates quality checkpoints at each critical stage to catch deviations early and maintain output consistency.
Raw Material Incoming Check
Material batch is verified for resin grade, MFI (melt flow index), and moisture content before loading. Off-spec material is quarantined to prevent downstream defects.
Melt Temperature & Pressure Monitoring
Barrel zone temperatures and melt pressure are continuously monitored via PLC. Deviations trigger alerts before they affect bead dimensions or surface quality.
Inline Diameter Measurement
An optional laser diameter gauge measures OD in real time as the rod exits the die. Out-of-tolerance readings trigger haul-off speed adjustments to bring diameter back within spec automatically.
Cooling Bath Temperature Control
Water bath temperature is held within a set range. Fluctuations cause uneven shrinkage and oval cross-sections. A chiller or heater maintains the bath at the correct quench temperature for your material.
Cut Length Verification
Bead length is periodically sampled with a calibrated gauge during production. Cutter pitch is adjusted if length drift is detected -- ensuring consistent bead height across the full run.
Post-Cut Surface & Fines Screen
A vibrating screen after the cutter separates dust, fines, and irregular beads from the good product stream before packaging -- maintaining a clean, uniform batch with no contamination.
How We Confirm
Finished Bead Quality.
Before your line ships, we coordinate a full trial run at our partner factory. You receive sample beads and a production report to confirm that the finished product meets your specification -- visually and dimensionally.
Dimensional Confirmation
Outer Diameter (OD) Measurement
Sample beads measured with a digital micrometer. OD must fall within the agreed tolerance band before shipment approval.
Bead Length Check
Cut length verified against target spec. Minimum 50 beads measured per batch sample to confirm cutter consistency.
Roundness / Ovality Test
Cross-section measured in two perpendicular axes to confirm roundness. Oval beads fail peg-board fit and are rejected.
Peg-Board Fit Test
Sample beads are physically placed on a reference peg-board (Hama-compatible or your custom board) to confirm fit, insertion force, and retention.
Appearance Quality Confirmation
Surface Gloss & Smoothness
Bead surface inspected for roughness, pitting, or flow marks. A smooth, uniform gloss finish is required for acceptable appearance.
Color Consistency Across Batch
Beads from start, middle, and end of the trial run compared visually and against a reference color chip. Batch-to-batch color deviation must be within acceptable limits.
Cut-Face Quality
End faces examined for burrs, tails, or crush marks. Clean, flat cut faces are required -- burrs affect bead-to-bead stacking and packaging quality.
No Voids, Bubbles, or Contamination
Beads sectioned and inspected for internal voids or surface bubbles. Any contamination (black specks, foreign particles) triggers a process review before approval.
